I agree, felix's only real option was to replace the exhaust system,
obviously he was too mean to do that and accepted the worst possible
bodge because it was free.

Actually, that was the best possible temporary fix and, from what I
gathered, it served the purpose. The putty, from what I recall, sets
like *cement* and, if properly applied to a hole in the muffler, will
never come out until the surrounds have given way to corrosion. Attempts
to weld it, on the other hand, are a waste of time. Just the *labour
costs* alone in doing the R&R on an old rusty muffler work against it.
As well, the metal gets very very thin on an old muffler and it isn't
easy to weld. That plus the inner structure giving way makes a patch
weld an uneconomic repair, especially given the cost of a new muffler.

If you were stuck a long way from home or you have ordered a new muffler
but its going to take weeks to arrive then welding a patch is preferable
to "gunk", neither is a long term fix.

That's all he was ever interested in, but replacing his exhaust system
wasn't his only option at all.

Exhaust systems are like a lot of other mechanical components in that
they often suffer from minor faults that can quite easily and
effectively be repaired. In fact, it's common for a great many mufflers
or pipes to suffer a failure in one particular point while the rest of
the assembly is perfectly fine. The claim made by the ignorant
irrelevance above is as nonsensical as his comments about carburetors
and boosted brakes, as if he had any relevant experience he would *know*
this himself. Of course, his relevant experience is zip, as by his own
admissions he last worked on a car for a living over 40 years ago and
never performed a weld repair on an exhaust system in his life :)

In Felix's case, if his muffler was in a condition where a couple of
gobs of goop could stop it leaking then it's highly unlikely that the
thing was "rusted out" and beyond repair, in which case a welded patch
panel would not only be successful but most likely still be fine to this
day. Of course that assumes the person doing the repair is capable of
welding sheet metal. I certainly am, but I'm not so sure about the two
resident loudmouths :)

You have absolutely no idea what you're talking about here Keith.
Welding an exhaust system is no different to welding anything else. It
can be done very successfully, but you need to know what you're doing.

Depends on what you consider "long term". I welded a patch panel on a
muffler that developed a premature rust hole in the skin because
condensation pooled in that spot.

That was 7 years ago and that muffler is still in service :)

$100, you said? Not worth it I say. Muffler putty would do a much better
job for a temporary repair and would incur SFA additional cost. FWIW
Darren, I taught butt, lap and corner welding on sheet metal for
something in the order of 15 years and the same in plate steel. I've
welded more mufflers than I care to recall and that is why I say, given
the cost of a new muffler, it isn't worth welding one up. Oh, and I
commenced welding car exhausts in 1968, before you even failed primary
school.

You get lucky sometimes:-)
Many exhausts systems these days are stainless so rust isn't as big a
problem, I've still got the exhaust from the Daihatsu wreck we pulled
the good engine out of and despite being 17yrs old the 2 mufflers still
look shiny.

Luck didn't have much to do with it :)

I've repaired a few stainless pipes and mufflers, but that's usually
because they've either been damaged by scraping over something, or need
to be modified for clearance.

Depends what you're welding to, most rusted silencers that I've come
across have rusted down to paper thin metal.

No one mentioned anything about welding rusted metal other than the
clueless FLC fuckwits in trying to create a ridiculous false argument.
What *I'm* talking about is repairing a muffler or pipe that has a
rusted or otherwise damaged section but is otherwise in good usable
condition everywhere else which is actually fairly common.

You cannot weld rusted metal, and only a complete moron would think
anyone would be silly enough to try to. However what you *can* do is cut
out the rusted section and replace it with new metal and extend the life
of hardware which is perfectly serviceable in every other aspect. This
is no different to repairing a rust hole in a car panel, and it's
something that is fairly simple to do if you have the equipment and ability.

The nay-sayers are the clowns who wouldn't know how to do it if you held
a gun to their heads, but they can tell you all about how it "wouldn't
work" :)

Precisely! What's more, the innards are rusted to nothing and no longer
provide an internal support structure. First thing you notice is that
the end pipes crack away from the end plate having lost their support.

Nay Darren, we can tell you a repair like that isn't worthwhile. What
were you going to charge? $100? A *new* muffler isn't worth much more
and are often even cheaper than that.
